Returnable packing against one-way packing
Two systems exist and most suppliers here run both. Returnable bins go back and forth with a customer; one-way cartons and pallets go and do not come back.
Returnable looks cheaper per trip and often is not, because somebody has to own the fleet, count it, clean it and chase the empties. A bin that is not returned is a bin you buy again, and the chasing is a job nobody is given.
One-way costs more per despatch and removes all of that. Where a customer is distant or irregular, it is usually the honest answer even though the per-trip number looks worse.
Count the fleet before defending the system. Most suppliers who believe they run returnable packing are quietly buying replacement bins every quarter and calling it consumables.
Damage that happens at the bench
Machined and finished parts are damaged by touching each other, and that happens in the bin long before it happens on the road.
Separators, layer pads and correctly sized cells are the answer, and they are almost always the cheapest part of the pack. A bin with no separation is a bin in which every part is rubbing against another for the whole journey.
Where a part has a critical surface — a bore, a sealing face, a thread — protect that specifically rather than the whole part. It focuses the cost where the rejection actually comes from.
Ask your inspection people where the damage is found. They know, and they are rarely asked.
Identity that survives to the receiving dock
A pack that reaches a customer's dock without a readable identity becomes a problem for their store, and their store's problems become your rating.
Label placement is the practical half of it. A label on the top of a bin cannot be read when the bin is stacked; a label on two adjacent sides can be read whichever way it is put down.
The other half is what happens when a pack is split. If a customer's store takes half a carton, the remaining half needs its own identity, and it will not get one unless you have provided a way to give it one.
Keep the part number and the quantity separate on the label. Combined, they get misread; separated, they get counted.
Schedules, and packing that has to keep up on the bad days
Component despatch is not level. There are days when a month's shortfall goes out at once, and the packing bench is where that shortfall meets reality.
Size the equipment for the bad day rather than the average. A machine that is comfortable at average volume and impossible at peak forces exactly the shortcuts that cause damage.
Where peaks are rare, two simple machines and a second person beat one large machine that stands idle most of the month. That is often the cheaper answer as well as the more flexible one.
Plan the bench for two people even if one usually works there. Peak days will put two there whether it was planned or not.
Buying with an audit in mind
Customer audits reach the packing area, and the questions there are simple: is the pack defined, is it followed, and can you show it.
A photograph of the approved pack, pinned at the bench, answers all three. It is not a document system and it does not need to be.
Where a customer's specification names a closure or a strap, keep the specification with the pack photograph so the operator can see both without asking anyone.
