A pallet built for a route, not for a warehouse

A distribution pallet is built in the order it will be unloaded, which is the reverse of the order it is picked in.

Get that wrong and the third customer's goods are at the bottom, which means the pallet is dismantled at the first stop and rebuilt in the street. Everything that goes wrong afterwards started there.

Heavy at the bottom, light on top is the other rule, and it is broken constantly because the heavy cases were picked last.

Wrapping cannot rescue a badly built pallet. It holds the shape it is given, and a shape with a light case under a heavy one is already failing when the film goes on.

Film force on a mixed stack

A uniform pallet takes a single film force. A mixed one has crushable goods next to solid ones, and one setting has to serve both.

Set the force for the weakest carton on the pallet, then hold the stack with more turns rather than more tension. More film at lower force is the answer people arrive at last, having crushed a season's worth of light cases first.

Where a genuinely fragile item is on the pallet, it does not belong under the film at all. It belongs on top, secured separately, or in the cab.

Set it against your own pallets rather than accepting the machine's default. That single adjustment is the difference between a wrapper that helps and one that damages.

Unloading at the far end

Distribution goods are unloaded at shops, dark stores and small warehouses where there is no forklift and often no trolley.

That means the pallet is broken by hand, quickly, on a pavement. A wrap that has to be cut in six places gets cut once, badly, near the goods.

Wrap so it comes off from the top in one movement, and leave a clear starting tail. It sounds trivial and it prevents the knife damage that accounts for a surprising share of claims.

Where you supply small retailers regularly, ask them how they unload. Nobody ever does, and the answer changes how you pack.

Night deliveries into the city are the other half of this. A pallet broken at four in the morning under a street light, by two people who want to be finished, is not the same as one opened in a lit warehouse — and it is the journey most goods leaving this belt actually make.

Footwear and plastics, from the factory side

The manufacturing half of this town packs light, bulky goods, which is a cube problem rather than a weight one.

Shoe cartons and moulded goods fill a vehicle long before they load it, so the money is in stacking pattern and shipper size rather than in machinery.

Where cartons are light, straps do more than tape — two straps hold a light carton's shape in a stack, and a strapped block of light cartons behaves like one solid case.

Buying for a warehouse floor

A wrapper in a distribution warehouse runs all day and is used by many people, so the controls should be simple and the settings should not be casually changeable.

Ask whether the settings can be locked. A machine whose film force is adjusted by whoever is on shift will be adjusted, and the damage that follows is blamed on the machine.

Ask about the turntable's load rating against your heaviest pallet, not your average one, and about the ramp if pallets arrive on a hand truck.
