Carton Sealer Troubleshooting: Common Problems and Fixes
Most faults on a carton sealer come from a handful of causes, and many are fixed in minutes at the bench. Work through the symptom you see before ordering parts.
Before you start: safety and three quick checks
The cutter is sharp, so switch off and unplug before reaching in; on a pneumatic model, also shut the air valve. Then check:
- Is the machine set for the carton actually being run?
- Is the tape roll seated fully on its holder and threaded along the path shown on the head?
- Is the carton packed properly, flaps closed and not bulging?
Many complaints end here.
Tape not cutting, or leaving ragged ends
When the tape tears, stretches into a tail or fails to cut at all, look at the blade. Adhesive builds up on the teeth over time, and a gummed blade behaves like a dull one. Clean it with a cloth and an adhesive remover that is safe on metal, then try again. If the cut is still poor, the blade has worn and needs replacing. Also check that the blade arm's spring snaps back freely; a weak spring lets the blade meet the tape too gently.

Tape not sticking, or lifting at the ends
Start with the tape. A low-grade roll with thin adhesive will lift on any machine. Next, the board: dust on the carton, heavily recycled corrugated, or cartons stored in a cold room all weaken the bond.
If tape and board are fine, the pressure rollers that wipe the tape down may not be pressing firmly enough, or may be glazed with adhesive. Clean them and check their springs. Finally, a tab that is too short on the carton ends gives the tape nothing to hold, and an over-filled box pushes the seam open from inside.
Tape wrinkling or running off-centre
Wrinkles usually mean tension is wrong. Too little and the tape goes on slack and creases; too much and it stretches, then shrinks back and puckers. Adjust the tension knob on the head in small steps and test on a scrap carton. A loose roll wobbles and wanders.
Off-centre tape is more often a carton problem than a head problem. If the side belts are set wider than the box, the carton drifts and the strip lands to one side, so reset the width to the carton. Also confirm the roll width is one the head is made for, and that the guide rollers are straight.
Cartons jamming or stopping inside the machine
A jam is nearly always a setting issue. If the top head is set lower than the carton, the box hits it and stalls; if the belts are set narrower than the box, it is squeezed and stops. Reset both to the carton you are running. Flaps that spring open are another cause, so fold them firmly, especially on new board.
Check that the carton is within the machine's size range. The PackForge 102TU lists a minimum of L150 x W170 x H110 mm, while the 102TUS goes down to 80 mm. A box below the minimum is not held properly. Keep the outfeed clear so finished boxes do not back up.
Belts slipping or cartons moving slowly
Drive belts wear smooth and pick up dust and adhesive, so they stop gripping. Clean them first; if the surface is shiny or cracked, it is time for new belts. A belt that has stretched needs its tension reset at the adjuster. Heavy cartons that are light on grip, or slick printed board, can also slip on side belts. If belts are good and the motor still sounds laboured or stops, switch off and call us rather than forcing it.

Tape running out too soon
If you change rolls more often than expected, check what is on the holder. Hand rolls are short and are not wound for machine use. Machine-length rolls from BOPP tape rolls last much longer. Too-long tabs on each carton, and tape breaking and being re-threaded, also burn through rolls quickly.
Air supply faults on pneumatic models
On air-driven machines, low or unsteady pressure shows up as slow size adjustment, weak flap folding or seals that look right but are not pressed down fully. Compare the gauge with the listed supply: 2 / 3 litre at 5 bar for the PackForge 102TR, 5 to 6 bar for the Automatic Random model and 0.4 to 0.6 MPa for the 5050Z. Listen for leaks, drain the filter, and check whether other machines share the compressor.
Symptom, cause and fix at a glance
| Symptom | Likely cause | Fix |
|---|---|---|
| Tape tears or does not cut | Dull or gummed blade, weak blade spring | Clean or replace blade, check spring |
| Tape lifts after sealing | Poor tape, dusty or cold board, low roller pressure | Better tape grade, clean board, clean rollers |
| Wrinkled tape | Tension too high or too low, loose roll | Adjust tension, seat roll firmly |
| Tape off-centre | Belts set wider than carton, wrong tape width | Reset width, use correct width |
| Carton jams | Height or width set too tight, flaps open, box too small | Reset to carton, fold flaps, check size range |
| Carton slips or crawls | Worn, dirty or slack belts | Clean, re-tension or replace belts |
| Rolls finish quickly | Hand rolls, long tabs | Use machine-length rolls |
| Slow adjustment, weak fold | Low air pressure, leaks | Check gauge, leaks and filter |
When to replace blades, rollers and belts
Replace by condition, not by calendar: a blade that still tears after cleaning, rollers with flat spots or a hard glazed surface, belts that are shiny, cracked or stretched beyond their adjuster. When you change the blade, inspect the roller beside it, because a worn roller can make a new blade look faulty. These are wear parts, so they sit outside the 12-month warranty against manufacturing defects. PackForge holds blades, rollers and belts in stock on carton sealer spares; send the model and a photo of the part.
When to call PackForge
Call us if the motor will not start, you smell burning, a sensor on an automatic machine stops responding, or a fault returns after the obvious parts are changed. Intermittent faults deserve a call before you buy parts one after another. Both service lines, +91 95822 69346 and +91 98184 38346, are answered Mon–Sat, 9:30 AM–6:30 PM, and a short video of the fault on WhatsApp at the first number lets us see it at once. For an overview of the machines, see our carton sealing machine guide.
Questions buyers ask
Why does my carton sealer tear the tape instead of cutting it?
Usually the blade is dull or coated with adhesive. Clean it first; if the cut is still ragged, fit a new blade and check the blade arm spring.
How often should the blade be changed?
There is no fixed interval, as it depends on your tape and volume. Change it when cleaning no longer gives a clean cut, and keep a spare at the bench.
Why is the tape peeling off my cartons?
Check the tape grade, dust on the board and cold storage first, then the pressure rollers. Over-filled cartons also push the seam open from inside.
My cartons get stuck halfway. What should I check?
The height and width settings for that carton, whether the flaps are folded down, and whether the box is within the machine's minimum and maximum size.
Are belts and blades covered by warranty?
No. The 12-month warranty covers manufacturing defects; blades, rollers, belts and other wear parts are not included.
Do you supply parts for machines bought elsewhere?
Some parts fit other makes and some do not. Send the model plate and a photograph and we will tell you which.
